You are correct the fuel map would have been well out, which is why I was supprised it ran so well! I put the 4.2 ECU back shortly after as I was just trying to sort another problem out which turned out to be air flow meter issues in the end (one that come in a blue box and was useless).

why not keep what you have got and fit a LT230 transfer box with 1.4:1 ratio instead of the Borg warner which has a 1.2 (ish):1 ratio. Much simpler and you get your centre diff back. Borg Warners are prone to seizing viscous couplings and stretched chains. You could even go 1.6:1 and worth checking ...

There is the problem! Put on a genuine v8 90/110 fan cowl and as long as the rad is OK your problems should be sorted (not very expensive from Landy breakers). If by second gearbox you mean transfer box then the finned bottom covers all ready exist made by Rocky Mountain (Ashcrofts sell them also) For series transfer boxes they are just a finned cover and for LT230s they have additional oil capacity as well as finns.
