44mm is the limit due to lengthwise restrictions IIRC, you can achieve nearly 50mm width wise, hence my point about the limitations of thinking circular and milling ;) The 3d bend in the manifold is also very limiting as to how deep you can go, the milling should probably be done at angles to flow into the manifold as well.. Hence my suggestion that it is easier to grind the base + manifold out without the geometrical limitations of the tooling IYSWIM.

No chance that the whole thing would banana by filling big holes on the top half with weld???

Spend, we're not touching the manifold as it's a kosher Taraka 45mm ported item so doesn't need any work. The reason we (well, Eliot) are doing this to a standard trumpet base is that I am selling my ACT carbon plenum, and the trumpet base is going with that. Hence why it has been ported to 45mm. Additionally I'll be getting a custom plenum made using a similar adapter-to-trumpet base that the ACT kit uses. Basically I'm combining two aftermarket plenum designs I've seen.

Yes I suppose if i ground the sides away I could get access for the torch - but it you could end up with quite a big mess also.
As you say, making a new billett one would be easier - but were getting even further away from a "simple" upgrade. And I'm not sure the benefits are worth the effort.

Wow that looks amazing Eliot! Just the thing to put a smile on my face after a heavy b-day weekend and 3 inches of snow this morning! Will PM you.

How much of that Devcon is there left? Think it would be any good for blocking up a hole or two in the trumpet base (I only need a vac take-off) or would it be better to just get a bung to fill the servo hole etc?

I think Eliot used some fancy solvent/alcohol based things to clean it up properly - think he mentioned it in this thread somewhere.

Wotland - I assume the Devcon could be used for heads - are you thinking for the Buick 300s? Only thing is that the heads will get a bit hotter than the plenum I would have thought, but the Devcon is rated to quite high temps IIRC.

Only problem is it is very expensive - £44 for 500g - but if it works, then it's worth it! I can start designing my plenum now, yay!

As for bungs for the trumpet base, anyone know what thread size they are, or even better have any bungs?!

Its really good stuff, turns the oil to soapy goo - all water soluable.
Not sure whats in it, but you need to go easy with it - because it will disolve ally if you leave it on too long. Good on ally wheels too, stings your hands also.

Well from that photo there are 3 holes in the trumpet base - I only need two small vaccuum take-offs (one for the Megasquirt MAP sensor and one for the Dump Valve/Boost Control). So ideally it would be one bung and two other bungs with a small 4-5mm vac pipe attached. That possible?

Haha I have no need for that Devcon stuff Eliot - it'll prob be more use to you mate!

When I worked for my old firm, we used Devcon for repairs on some of our jobs, the these were MoD jobs too, admitedly these were considered temp jobs, but they were rated by the MoD so it must be of a good standard.
