Is 1.6mm walled ally tube thick enough for low boost pipe work? Want to use 3.5" or 4" tube and it's only available in 1.6mm or 3mm wall.

Should be fine. I know a car that is running 2 bar with 1.6mm. That said if you went for the 3mm you would be able to bend it saving having to get bends and piece it all together.

I had decided to go with the thinner stuff, but may do a couple of trial welds before ordering as butt welding thin ally can be a pain! I've found a company who will supply me with 3mm mandrel bends which would definitely be the easiest option as 3mm is easy to weld, but it would be heavy!

Oh- how could I bend the 3mm stuff myself?!

3mm should be just about thick enough not to crush in a none mandrel bender. It might ding slightly but that shouldn't matter since your using such large diameter pipe. 1.6 will weld easy enough if you have a TIG. I regularly weld 1mm with no problems. You will never bend it though lol.
